I have been contemplating building a theme and was thinking about using ATlite to do it or even just building it using nates FAQ.

For what it's worth, the majority, if not all of the top theme designers that offers a large collection of free and commercial themes are using AutoTheme. Hopefully one or more will reply with the development time and difficulty differences, but what they've told me is that it cuts their theme development time more than in half.
Plus, unless you are a PHP guru and intimately familiar with the PostNuke internals, you'll have much more custimization options with AutoTheme.

It's hard to say really.
Depending on the theme and level of details.
Take my latest theme on my site, PSD development of it took around 3 hours, then the slicing and AutoTheming of it took around 2 hours.
Some of the simpler themes I have done have taken around 2 hours total to do.

AutoTheme will be drastically quicker than the old PHP way, unless you are an excellent PHP coder.

I will also be trying to make my own theme this weekend I think the way I am going to do it is take a simple theme made with AT and rip it apart and study it and put it all back together with new HTML and custom stuff by me and see if I can get it all to work.
If that all go's well then I will start right form scratch on a theme and see what I can come up with, heres the programs that I am going to use.

As well as read a lot of docs and posts here on making themes and with luck by next week we will have our first free theme to offer every one :) -
